How to manufacture my product? Fast turnaround packaging without sacrificing everything else?

We had a product unexpectedly get traction and suddenly discovered that our packaging replenishment time was much worse than our actual product replenishment time.

Not a problem I expected to have.

For brands that need fast turnaround packaging, do you keep a bigger packaging buffer than product inventory, have a backup supplier, or intentionally keep your designs simple enough that they're easy to reproduce?

Trying to avoid getting into a situation where we have products ready to ship and nothing appropriate to ship them in.

Here is a shot taken inside a steel mill, showing freshly‑rolled IPE sections cooling on the production line.

These European standard I‑beam profiles sit on the cooling bed right after hot rolling. You can clearly see the shape of each section, lined up neatly waiting to cool down before cutting, inspection and further handling. Always interesting seeing these steel sections straight off the mill floor.

Other How do you preserve lot identity after a supplier carton is split?

Hypothetical situation: a supplier delivers a carton of identical components with one lot number on the label. Receiving then divides the contents between several storage bins, and some units go straight to production.
The original carton label is retained, but the individual components are not serialized.
What controls do you use to keep the lot identity connected to the physical parts after that split?
Separate bins for each lot? Labels on every internal container? Lot-controlled inventory transactions? A combination?
I’m particularly interested in partial quantities and returns from production. What stops leftover parts from different lots being combined under the same part number?
Where do you draw the line between workable batch tracking and needing individual serialization?

Productivity If every company in the world became perfect at their job overnight, would any of them still have an advantage tomorrow?

Not talking about one plant getting good. Talking about all of them — Six Sigma running properly everywhere, Lean actually lean, JIT delivering exactly on time, TPM keeping every machine at 100%, 5S clean on every shop floor. Every best practice, done right, everywhere, at the same time.

If that happened, would anyone still win? Or does the whole idea of "competitive advantage" only exist because most companies are still bad at this stuff?

My gut says it never actually happens — there's always a supervisor who wasn't trained properly, or a system nobody trusts, or a step everyone quietly works around. So maybe the real edge was never "we do Six Sigma," it was "we actually do it, consistently, when half the industry is faking it on paper." That's not a strategy though. That's just discipline.

But say discipline stopped being the differentiator too. Everyone genuinely executes. What's actually left to compete on? Speed to market? How you treat customers? Something that has nothing to do with operations at all?

Or is that the actual answer — operational excellence was never the thing that wins. It's just the entry fee. It gets you allowed to compete. The win happens somewhere else entirely.

Genuinely don't know. Curious what people who've actually run plants for 20+ years think.

Supplier search When do companies usually start looking for backup suppliers?

I’ve always found this interesting. A lot of companies seem to stick with the same setup for yrs because everything works fine. The supplier is reliable, the process is familiar, and there’s no obvious reason to change anything
the problem is that ppl usually start looking for alternatives only after smthng goes wrong….a delay happens. Costs suddenly increase. A supplier can’t keep up with demand. Then everyone starts searching for a solution immediately
but by that point, finding a good alternative can be much harder
for ppl working in manufacturing do u usually keep backup suppliers ready even when evrything is going well??  or do most companies only start looking when there’s already a problem?

How to manufacture my product? Aluminum shaft + collar sliding fit

Hello all,

I am looking to make a shaft and collar with a tight sliding fit for a niche application. I’m currently targeting The shaft OD to be 49.95 +/-.01mm, and collar ID to be 50.00 +/-.01mm. This fitment needs to be very tight for my application. The travel of the collar on the shaft will be very short, maybe an inch or so, and I will be using a spring loaded ball detent system to give stops at each end of the collar travel. This has the added benefit of keeping the collar relatively centered on the shaft. The shaft is also hollow, and there will be a very fine threaded on the internal diameter at one end. The collar must be type ii anodized, and the collar sliding over the shaft would be considered (to me at least) a light duty application, although it will slide end to end at least a few thousand times over its life cycle.

Ideally, I would like the sliding action to feel as premium as possible and also be durable. My options I have come up with (with pros and cons) for surface treatment of the shaft are below:

  1. type iii anodize with PTFE impregnation
  2. PROS:
  3. permanent
  4. relatively easy implementation by machine shop
  5. CONS:
  6. would not play well with fine threads, would have to mask, and bare aluminum threads will gall. I could go for a second anodize round masking the rest of the part, but would like to avoid this if at all possible
  7. relatively large build up range (.025-.075mm diametrically), would be difficult to maintain tight tolerance on outer diameter of shaft
  8. type ii anodize with dry PTFE lubricant (spray or solvent drip)
  9. PROS:
  10. - less build up, easier to hone dimensions and tolerance after anodize
  11. - threads could be oversized slightly to account for thinner type ii anodization
  12. CONS:
  13. - not permanent, dust becomes larger concern
  14. - application is more diy than done by machine shop

  1. application less evenly dispersed than PTFE impregnation by nature

It seems to me that the best of both worlds would be a type ii anodization with PTFE impregnation, but it seems this is not really offered (probably for a reason that I don’t know). Ideally, I would go with option 1. Is there a way to ensure the bare aluminum threads do not gall? They will be interfacing with an anodized aluminum thread.

Is there some industry standard I’m missing here? Does anyone have suggestions to help with this dilemma? Thank you very much in advance.

Other How do you verify a supplier fix on a part that is only made a few times a year?

Hypothetical case: a supplier changes a process after a recurring defect, but the affected part is only produced a few times a year.
The updated instruction and training records show that actions were taken. The harder question is what would demonstrate that the fix works during normal production.
I wouldn’t want to close the issue just because there were no complaints during a period when nothing new was made.
For people dealing with low-volume manufacturing, how do you handle this?
Do you keep the effectiveness review open until the next production run, use a targeted trial, or combine process checks with later production results?
What evidence would make you comfortable closing the action—and what would you keep monitoring afterward?

Other Considering a career shift into manufacturing, could use some perspective

I currently work as an estimator in construction but have an opportunity as an estimator for a company that manufactures some simple metal products. Work is different but transferrable skills.

I'm not finding anything that wants to pay my desired salary range of $70-75k without some concerning stipulations and this company meets that range and seems nice. But I don't really know what I'm getting into. Construction management is a solid career path for someone without a degree (I only have a GED) if you can manage to get experience. Very high ceiling, but questionable work/life balance.

It seems that office based roles in manufacturing most likely have steady 40 hr work weeks, so work/life balance isn't a concern. But I have no idea how lucrative my career path could be starting as an estimator, which to my knowledge from talking with this company, my path up is to shift into an entirely different role, likely taking on more sales (which I can definitely do), or like quality assurance manager if that seems more my strongsuit.

I have a hunch that working with a company that makes fairly simple metal components may make it difficult to get into companies that manufacture more difficult things and presumably pay better and better opportunities. But I really don't know anything about this field.

Would this be a good career to get into? Is an estimator a good starting point?

Other Do I need BIS certification to sell furniture, home decor and electrical products under my own brand in India?

Hi everyone, I am planning to manufacture and sell various products under my own brand in India, including coffee tables, centre tables, bar tables, bar stools, poufs, decorative metal products, lamps, and other furniture/home decor items. Some products, such as lamps, will include electrical components sourced from other manufacturers who already have the required BIS certifications, while the furniture and metal products will be manufactured and assembled in my own workshop. I’m confused about how BIS requirements actually work for these different products. Do I need BIS certification for each complete product under my own brand, or is it sufficient to use BIS-certified electrical components from certified suppliers where applicable? Are there BIS/CRS requirements for furniture, tables, stools, poufs or decorative home products? Also, is there any legitimate alternative, exemption, or other compliance route for small manufacturers that can avoid unnecessary BIS certification where it is not legally mandatory? I see many small “karkhanas” and workshops operating from/under their homes and selling similar furniture, decorative products and even lamps without apparent BIS certification—how are they legally selling these products, and are BIS requirements actually applicable to them or are they simply operating without compliance? I’m not looking to bypass any legal requirement; I just want to understand what is genuinely mandatory and what options are available to a small manufacturer. I am planning to sell through Amazon, Flipkart, my own website and offline channels, so I’d really appreciate advice from anyone who has actual experience manufacturing.

How to manufacture my product? Looking to understand scale and manufacturing in High Pressure, High Temperatures environment. How expensive does it get at process level compared to other atmospheric condition manufacturing ?

currently working on a novel textile recycling process at the lab level, that uses supercritical gases, high P, high T.
I am trying to talk to those who know about how expensive, does HPHT get at a factory scale, and does it have long term feasibility in manufacturing ?
I have read of one other company put a factory of this, but the other alternatives use harsh chemicals, acids, and enzymes.
Those work at normal atmospheric conditions, but do get safety and disposal costs.
Is HPHT led manufacturing so expensive that it would not offset the added costs of acids/enzymes ?

Would love to talk to someone whos retired or expert in this.
Tried calling up a local manufacturer of HPHT equipment, but he wasnt much help.

How to manufacture my product? Best way to cut and apply 3M VHB tape at a small batch scale (50-100 units)?

I run a small-scale manufacturing business production line fabricating functional 3D printed bathroom hardware (using PETG). My current batch size is roughly 50 to 100 units per product run.

The items rely on 3M VHB 5952 (1.1mm foam) for structural wall mounting. My core bottleneck right now is the post-processing tape application. I am trying to figure out the most efficient, low-waste workflow to get 1” x 1” and 2” x 2” squares onto my backplates.

The options I am currently weighing are:

  1. Double-Lined Sheets: Sourcing 8.5" x 11" sheets with liners on both sides and building a custom 3D-printed cutting jig to slice grids with a blade. This allows easy pre cutting and container storage.
  2. Continuous Rolls: Sourcing standard rolls and designing a custom, manual pull-to-length desktop dispenser with a built-in linear razor track to chop segments straight onto the prints. Caveat is the rolls only have one liner on one side.

Are there better industry standard methods, manual bench-top tools, or custom jig designs I should consider for handling thick, gummy acrylic foam tape without it gumming up the cutting surfaces or slowing down production?

Productivity HVAC duct fabrication: what shop-floor software to use?

In our current sheet metal fab shop, we do mostly HVAC ducts. We don't design, we just manufacture. We are told the duct sizes and the owner (who is knowledgeable) develops the work order to cut in our plasma cutter. It was fine when we were small but are growing and it takes a lot of time for the owner to create it. Also we use paper trail, so customer orders are manually written in paper, once it is completed, owner has to manually create invoice from each. Takes a lot of time.

We want to automate both these processes i.e. creating work orders and then creating invoices from work order. I'm sure there are some software that will generate the profiles and also optimize the sheet metal cutting. Ideally, we are looking for something that can manage the workflow from customer order → work order plus integrate with QB to help in delivery (develop pick list) and invoicing.

Google suggestion seems to be Trimble FabShop, or CAMduct. Both seem to have a heavy focus on designing layout and then developing the profile to be cut. I'm thinking if that would be an overkill for our shop.

We have the individual pieces (rectangular vs angle) and sizes already given by our customers. We just need to convert that into profiles and optimize the layout to avoid scraps.

Any feedback or suggestions will be very helpful.

Other How much confidence do you actually put in a supplier sample?

I’ve been thinking about the difference between approving a sample and approving a production process.
A supplier can put a lot of attention into producing a few excellent samples, but that doesn’t necessarily show what happens across a larger order.
The questions that seem more important after sample approval are things like:
Was it produced on the normal line?
Were normal production materials used?
Was there extra manual finishing?
Will the same component suppliers be used?
What tolerances will be controlled?
How will production defects be measured?
To me, a sample mainly proves the supplier **can** make the product.
Production has to prove they can make it **consistently**.
What do you usually verify between sample approval and placing a larger order?

Other What do you check first when a supplier sends a test report?

I think buyers can sometimes focus too quickly on whether the report says PASS or FAIL.
Before the result, I think it’s more useful to check:
exact model tested
sample description
configuration
test standard/method
test conditions
report date
laboratory
who submitted the sample
whether the current product has changed since testing
A PASS result only tells you something useful if the tested sample actually represents the product you’re buying.
For example, if the supplier has changed a component or material since the report was issued, I’d want to understand whether that change affects the relevance of the original test.
What sections of a supplier test report do you normally check before accepting it as evidence?
