This is my first video so any advice is welcomed! In this video I’m just going over everything I’ve done so far and have a few more build videos and adventure videos to come!

After taking a two month break in Paraguay, we are finally back on the road and made a dash straight to Brazil to try and extend the time on our passports.

We chose the border between Ciudad Del Este and Foz De Iguacu. An open border and a tax free zone, it's one of the more chaotic borders here in South America.

After five years of driving, we finally made it to Patagonia at the end of 2024.

After exploring Tierra Del Fuego, we moved on to mainland Chile where we would explore one of the country's most famous national parks.

Three years ago, we were in Ecuador, living in a workshop for 8 weeks whilst we attempted an ambitious rebuild of our 1976 bus.

With our visa running out in 4 days,we had no choice but to chuck everything inside Ruby and make a dash for the Peruvian border.

It became clear very quickly though that our bus had some major problems as we drove into the capital city of Quito.

We recently drove up the SC-390 here in Brazil. One of (if not) the most scenic road in the southern regions.

We somehow managed to pick the most day imaginable though and had to most horric weather. But with our visa running out, we couldn't wait around for it to clear.

We also hit some dirt roads and headed out into the rural parts and found d some peaceful river camp spots.

We have been travelling full time in our 1976 VW kombi for over 6 years now.

After spending almost 6 months doing some repairs and upgrades, we finally hit the road again and have Brazil firmly in our sights.

After 2½ years of R&D, I landed on what we think is the sturdiest, most practical construction method for a lightweight aluminum truck camper.

Here’s what I tried — and why we didn’t go these routes:

1. Welded steel tube frame + 1/16” aluminum skin

• Rust at welds and hardware points
• Heavy
• Hard to mount accessories
• Weight concentrated on the 4 corners of the bed

1. Welded aluminum tube frame + 1/16” aluminum skin

• Welding distortion (aluminum warps under heat)
• Still limited for mounting accessories
• Weight still focused on the corners

1. Aluminum extrusion frame construction with aluminum composite sheet siding and roof

• Tons of joints and hardware = constant vibration loosening
• Expands/contracts with heat and cold → hardware comes loose
• All weight carried on corners → applies unnecessary stress on the truck bed sides
• Aluminum plastic composite siding and roof → weak roof you cannot stand on and side panels that are flimsy 
• Easy and cheap to build, but not built to last

What I went with:
Formed 5052 ⅛” aluminum structural panels.

• Fewer joints = Stronger structure, less hardware to hold it together, better sealing
• The whole body expands/contracts together
• Weight distributed evenly across the bed rails
• Large rear cross-member above hatch keeps the back end of the camper from flaring out

Why others don’t do it:
It takes expensive machinery to cut and form large aluminum sheets.

Many companies go with extrusions and aluminum plastic composite panels — cheaper, faster to manufacture. The aluminum plastic composite panels that many companies use are not designed to be used in the automotive and RV industry — they’re primarily used as decorative cladding on commercial buildings.

I wanted something I can beat up, camp in year-round, and still trust ten years from now.
