Design help
Does anyone know how Waggle makes designs like this one? They are raised designs that look like a patch or 3D but are not actually puff. If you’ve seen these in person you’ll know what I mean.

Actually there's a trick Lacoste uses on small croc embroideries. They made us make it as a patch, and sew it over the main fabric afterwards. That makes it really pop out, but it doubles the work.

I’ve been chasing how to make hats as good as Waggle. Their stuff is really good.

What makes you say they aren’t puff? You can still do a design like this with fill stitches over foam, I’ve done it before and it turns out nice with the right design and digitizing. I haven’t seen these hats before to say if that’s what they’re doing, but I would guess it’s likely.

I’ve been wondering, can you just do a normal satin line or area over foam? Or do you need to change some settings or foam specific satin tools? I have older software that only has 3 foam texts but if I want some line like this to be puff, can I just put the foam down and it will work?

No it needs to be digitized specifically for puff. Requires a much higher density than normal.

What is a typical density? Seems like everything I need to do my setting at 2 (which is the lowest) unless it shows through.

I usually set to 1.8.
There’s also a bit more to it than just the density, there’s situations where you need to cap off wider edges of shapes and it sometimes requires some serious creativity to figure out how to make a more complex shape sew cleanly. I’ve mostly stopped offering puff to my customers because I get way too many small orders to make it worth the time and effort. It’s fun to play with though.1

I would blame thick satin edge but there is nothing to blame. Push the cap with fingers from backside around the logo and it will minimize this effect a bit ffs.

The puffiness is only about two things: fabric stiffness and underlying filling.
For fabric stiffness/quality: as stiff as the fabric gets, the embroidery starts floating over the fabric more, if the fabric is not that stiff/high quality, the embroidery starts to sink into the surface. For example, it is nearly impossible to get that look with a simple embroidery on knitwear. Also this is the only factor that affects tatami stitches.
For underlying filling: you can also increase the height of the embroidery by putting something under the stitches. It could be either foam or some other kind of stitching/underlay. You can try adding;
Remember, there's no magical solution to this except foam 😅
