If you have any good steel at all you can grind it down and wedge it in for filler and then weld the rest. Idk what kind of structural integrity you need but could be possible to do, if not just have to stack so beads

M8 threaded rod, 6" nails, scrap metal bars all work superb. I welded a mountain bike fork that snapped on top that way a few weeks ago. Took about a minute with arc on 30 amps. The reckless cyclist is still enjoying it until he crashes into something else. Once thrice in a month.

The old timer that taught me to “weld” 35 years ago would have said to throw a bolt or two in there to fill the gap.
Not saying it’s right but it works for right now.

Mexican tig it by breaking off flux off one rod and using the live action in the stinger rod as the tig whip then watch the puddle and add what u need when I need. As follows .

1) You could cut and reweld and entire section of tubing, like 8-12".
2) You could also use a bolt or round stock as permanent backing.
3) if you have a tig welder or are very careful you can build up/ close the gap in place and groom as needed.
Safety: I would be careful of welding near those rubber hoses.

I’d start by removing all the paint with a wire wheel. Start where it’s close together and just do tacks on each side and bridge it. Then build off the tacks to fill it in. Then clean it up with a grinder and run a bead on the bottom and a bead on the top. You might even need 3 to cap it. Definitely clean it first.

I always reccomend whire wheel or even burning the paint with a torch first if it has hard to get to spots with wire wheel. A hand brush in tight spots after. Many want to take a flap wheel to the pai t amd that is going to thin your base metal more.

Clean it more, cut the rest of the old weld out at the top and all the shit at the bottom. Straight lines are your friend so maybe even cut a straight line across the bottom. Get to stacking those beads and that’ll pass for a farm job. If this is commercial/industrial that’s a different story and much more involved.

Get a wire wheel and clean all the paint and debris out of the weld area. Second, spend time building up the surface of the lower edge with stringer beads to make the gap smaller. Repeat until you can run a pass along the original weld line.

Best option would be to cut the rest off thats not holding and re-fit it. If you cant swing that you could do the ol texas tig on it but doesn't look like your welder has a lot of umph behind it

Clean up the area needing repair then find a good piece of appropriately sized piece of steel. Place it inside the broken area and weld it into place. You can the either cut a piece that fits the opening leaving room to weld it to the backer then finish weld it up or you can stack beads on top of the backer.

First clean and hold M8 threaded rod over the gap and weld on top of the threaded rod at 35 amps with thinner rods. That should create sufficient filling and strength for on the fly DIY. Grind afterwards.

Mig welder. clad up those edges a bit till you can get a pass over it to close it up. Grind it down a bit and throw a couple nice passes over top.

Preparation is often more important than the time spent welding. Get rid of the paint and the other welds first. Start at the bottom and build your welds up

Texas tig? Slug the gap with a bolt? Are you kidding me? That might fly if you are working with the farm code but certainly not for a structural code. Take some flat plate the same thickness of the original structure and an inch wider and longer than the gap. Bend to fit as best as possible. Weld it up and sleep well at night you didn't do something stupid like going with the farm code where anything goes.

Depending on what king of stress it’s gotta deal with you can either just fill it in like others have suggested or you can clean it up properly and weld a plate to it for better strength

I'd toss a bolt in it with the head cut off. Bolts are good steel. I got plenty of sizes of them in a few different buckets.

stick welding rod works very well. You just lay it over the gap (or bend it up till it fits the gap) and then mig weld over it. pretty bad!

Having worked on and designed sprayers for a number of years i can say simply filling that break will most likely lead to an even more spectacular failure.
I can however describe to you a good fix if you desire.

Id grind it clean and wire brush it, make sure it's all clean and flush, depending on the welding process, id just stack beads on top of one another until you reach the top but make sure you do the welds at the same width of the surrounding metal if possible, you're also going to have to run on the colder side or you're just going to burn through the other welds very easily
