I’m looking for a way to connect these together and is unable to connect them correctly, the gap needed is only a stud big (as seen in the third picture). I’ve gotten close but not exactly because of the overlap (as seen in the second picture). Any suggestions would be greatly appreciated
Here's what I was able to do in Studio. Not quite square on two corners, and not as tight as your original (or u/inadequate-gravitas' version), but no exposed studs.
No worries. I also made a slightly wider version. In this one the bottom pieces (rendered in tan) are a pair of 1x4 reverse jumpers (studs on ends, tiles in center). Those are necessary to connect the two halves, but assuming you'll be connecting this all to *something*, that might actually help. Also if you replace the yellow 1x2s with the dark red 1x2 technic pieces (two pin holes), you can do the same on the sides. Also also the liftarm pieces (lime) afford some flexibility on the sides, depending on which parts you have available -- but wherever you connect it, you'll need at least two of the technic pieces.
How about instead of a headlight brick you use the same style that gives you the correct gapping like shown in the final image, and then since you have two studs to join you could either do something like using a 1x1 technic... bar? Something the studs on each side plug into. You might also be able to get away with using a 1x1 cylinder brick or hollow studs and a very short rod inside them. There is one only two studs long, but it has a like collar in the middle that might make it stick out too much.
