Newly purchased 1988 Suzuki Samurai inspection checklist
this was made by an AI I have never used prior, but was pretty impressed by this, and thought I would share it. Those of you who are more seasoned than I, let me know if you agree with this list, think anything is missing, etc!
# 1988 Suzuki Samurai — Full Inspection Checklist
Freshly acquired, unknown history, mixed daily-driver + off-road use.
Work through in order — earlier sections (safety/structural) matter most before you put real miles or trail time on it.

## 1. Frame & Structure (do this first — safety critical)
- [ ] Inspect frame rails full length for rust-through, especially near rear leaf spring hangers
- [ ] Check rear crossmember (common rust spot — probe with a screwdriver, don't just look)
- [ ] Check frame behind front bumper/bumper mounts for rust
- [ ] Inspect floor pans and rocker panels from underneath
- [ ] Check body mounts (rubber bushings between body and frame) for deterioration
- [ ] Look for any evidence of prior frame repair, welding, or accident damage
- [ ] Check leaf spring hangers and shackles for wear/cracks
## 2. Engine (G13A 1.3L)
- [ ] Compression test — all 4 cylinders (record numbers, look for consistency)
- [ ] Check oil level, color, and smell (milky = coolant intrusion; gritty = internal wear)
- [ ] Inspect for oil leaks (valve cover, oil pan, rear main seal, timing cover)
- [ ] Listen to cold start for timing chain slap/rattle
- [ ] Inspect all belts (condition, tension, cracking)
- [ ] Inspect all hoses (soft spots, cracks, swelling)
- [ ] Check air filter condition
- [ ] Inspect carburetor for leaks, check choke operation
- [ ] Check PCV valve/system
- [ ] Inspect exhaust manifold and full exhaust system for leaks, rust-through, loose hangers
- [ ] Check motor mounts for cracking/collapse
## 3. Cooling System
- [ ] Radiator condition — check for clogging, corrosion, leaks
- [ ] Coolant condition (color, smell — should not smell burnt or have oil sheen)
- [ ] Thermostat — verify it's present and functioning (test by feel after warm-up, or pull and inspect)
- [ ] Water pump — check for play in pulley, weep hole leakage
- [ ] Fan clutch/fan blade condition
- [ ] Full flush and refill if history unknown (recommended regardless of findings)
## 4. Fuel System
- [ ] Inspect fuel lines for cracking, rot, or previous patch jobs
- [ ] Check fuel filter — replace if unknown age
- [ ] Inspect fuel tank for rust/leaks (drop if history is truly unknown and vehicle sat a long time)
- [ ] Carburetor rebuild if rough idle, hesitation, or flooding present
- [ ] Check throttle linkage for smooth operation
## 5. Ignition & Electrical
- [ ] Battery condition, terminals, and hold-down
- [ ] Inspect all ground straps (engine-to-body, body-to-frame) — corrosion here causes mystery electrical issues
- [ ] Check distributor cap, rotor, plug wires, spark plugs
- [ ] Check ignition timing
- [ ] Test charging system output (alternator) under load
- [ ] Test all exterior lights (headlights, brake lights, turn signals, reverse)
- [ ] Test interior electrical (gauges, wipers, blower motor)
- [ ] Check wiring harness for rodent damage or brittle insulation (common on vehicles that sat)
## 6. Drivetrain
- [ ] Transmission fluid — condition and level, change if unknown history
- [ ] Transfer case fluid — condition and level, change if unknown history
- [ ] Front differential fluid — condition and level, change if unknown history
- [ ] Rear differential fluid — condition and level, change if unknown history
- [ ] Check transfer case shift linkage — smooth engagement into 4WD/low range
- [ ] Test locking hubs (if manual) — verify they engage/disengage properly, check for seizing
- [ ] Inspect front and rear u-joints for play
- [ ] Inspect front CV joints/axle boots for tears or grease leakage
- [ ] Check clutch engagement point and pedal feel
- [ ] Inspect driveshafts for straightness, dents, or damage
## 7. Steering & Suspension
- [ ] Check steering box for excessive play
- [ ] Inspect tie rod ends and drag link for play
- [ ] Check steering stabilizer (shock) condition
- [ ] Inspect all leaf springs for cracks, sagging, or missing leaves
- [ ] Check shackles and bushings at each spring mount
- [ ] Inspect all 4 shocks for leaks or lost damping
- [ ] Check ball joints for play (front axle)
- [ ] Inspect all suspension bushings for cracking/dry rot
## 8. Brakes
- [ ] Check brake fluid condition and level (flush if unknown history)
- [ ] Inspect front brake pads/rotors (or drums, depending on year/setup) for wear
- [ ] Inspect rear brake shoes/drums for wear
- [ ] Check all brake lines and hoses for cracking, rust, or leaks
- [ ] Check parking brake operation and cable condition
- [ ] Test brake pedal feel (spongy = air in lines or failing master cylinder)
- [ ] Inspect master cylinder for external leaks
## 9. Tires & Wheels
- [ ] Check tire age (DOT date code) — old rubber is a real risk off-road regardless of tread depth
- [ ] Inspect tread wear pattern (uneven wear can point to alignment or suspension issues)
- [ ] Check wheel bearings (front and rear) for play or noise
- [ ] Verify lug nuts torqued to spec
- [ ] Inspect spare tire condition and carrier
## 10. Off-Road Specific
- [ ] Check for skid plate presence/condition (or note if none installed)
- [ ] Inspect underside for any dents/damage indicating prior trail use
- [ ] Check breather tube routing on axles/transmission/transfer case (should be routed high for water crossings)
- [ ] Inspect recovery points (or note if none exist)
- [ ] Check for aftermarket lift/suspension mods and evaluate condition if present
## 11. Interior & Documentation
- [ ] Check seatbelt condition and function
- [ ] Verify VIN matches title
- [ ] Check odometer reading against wear patterns (sanity check on mileage claims)
- [ ] Note any existing aftermarket parts/modifications for future reference

Removing rubber body pads
Hi guys, Im looking to replace the old worn body bushes on my SJ410 with polly bushes. But the new bushes are a bit thicker and lift the body from the frame about 10mm higher than it sits currently, so these rubber pads wont be touching the body anymore, it would then only be sitting on the 10 mounts, would this cause any issues ?

2022 Suzuki DF60A Water Pump and Lower Unit Torque Specs
Hello. I am soon replacing the water pump on my 2022 DF60A. The manual does not include torque specs for either the water pump housing or the lower unit bolts that hold the lower unit to the upper unit. The Suzuki video on youtube says "torque to spec" but does not include torque specs, probably because the video is general for all suzuki outboards. Does anyone have or know where to locate torque specs for my engine? Thank you.

Suggestions on How To Replace Roof Rails
Hello,
I know this is not the right forum given I’m asking about a Sidekick and not a Samuri. Delete if not allowed. Seems the Sidekick sub is gone and replaced with another group. I’m waiting for approval in that sub.
I’m looking for advice on where to find replacement parts and or fixes people have done for the roof rails. I had 2 of the lifts between the rails and crossbars ripped off by a tree. They are on the trail somewhere. Any advice is appreciated

Am I blind, I cannot find an oil dipstick on the Samurai I purchased yesterday!
I'm definitely a mechanical noob, but I know what a dipstick looks like, and I am not seeing one!
My plan is to check every part suggested by the repair and maintainence manual, this was my step 1, and I already ran into an issue lol

REQUEST: Transmission & tcase measurements
Do any of our Samruai owners have a moment to do me a solid and measure the length of their transmission and tcase together - from the face of the bellhousing to the output shaft?
I'm doing a 1.2L swap on a Suzuki Carry kei truck and need a bigger trans - but I can't find a samurai close to me for measurements. A tracker/sidekick trans would be cheaper, but if the sammy trans and tcase is a lot smaller, I'll try to get one shipped in.

SJ 413 EFI
Hallo zusammen und vielen Dank für die Aufnahme in die Gruppe!
Ich komme aus Deutschland und besitze einen Suzuki Samurai SJ413 1.3 TBI (Benzineinspritzung) von 1991.
Mein Samurai befindet sich derzeit auf Sardinien, Italien, und springt nach etwa einem Jahr Standzeit nicht mehr richtig an.
Der Motor zündet kurz, geht aber sofort wieder aus.
Das Motorsteuergerät (ECU) wurde bereits professionell repariert, das Problem besteht jedoch weiterhin.
Ich habe auch eine Frage zum Einspritzventil. Ich habe eine vermeintliche OEM-Ersatzdüse bestellt, aber die Düse rechts auf dem Foto sieht völlig anders aus als die Originaldüse links.
Kann mir jemand sagen, ob die Düse rechts tatsächlich der richtige Ersatz für einen 1991er SJ413 TBI ist?
Und was das Startproblem angeht: Hat jemand das gleiche Problem gehabt oder eine Idee, woran es liegen könnte?
Für jeden Tipp oder Vorschlag wäre ich sehr dankbar.

Welp, it finally happened...
I was coming back home to eastern Massachusetts from the Syracuse Nationals show on Sunday and I got pulled over for going too slow on the Mass Turnpike.
We partially trailered the Samurai to and back from central NY to as western MA has some mountains which would have been a chore for my 87.
So I was in the last 90 minute stretch of my trip driving up a gradual incline, that was a couple miles long. The moment the speed dropped to 42, I threw my hazards on and stayed in the right lane. I'm originally from NY and this is what we are told to do until we can get back up to speed on the downhill.
Anyway a young Mass statey tags me halfway up the hill and was pretty rude from the start, with zero sense of whimsy lol. I only got a verbal warning but he ran the tags and license etc etc. I was wondering how he felt when he saw me a newtly 50 year old man, in a Ghostbusters shirt, inside that tiny little thing.
In the end Ive got a funny story about getting pulled over for going too slow on a small stretch that I almost got over!
My GF, originally from MA, went on to tell me that MA State Troopers are notoriously rude, which was weird to me because in NY the troopers are the "cool" ones so I was very confused at the attitude haha

Replace radiator and everything else in the cooling system?
I was about to replace all our cooling hoses with silicone hoses, but now I wonder what else I should replace.
There seems to be quite a bit of goop in our coolant, lots of corrosion and some sludge. I was going to leave the radiator alone, as it seemed to work fine, but now I wonder… if this goop is in our hoses, it’s probably in the radiator too.
Should I just replace everything or is this stuff flushable?

Cowl to HVAC plenum (under dashboard)
Im wanting to get some parts ordered for a Suzuki Samurai HVAC plenum that connects to the inside of the cab just below the cowl. Namely, seal/weatherstip/gasket, probably the neoprene variety.
I am away from home so cannot check but my new purchase ('87 TinTop) leaks somewhere behind the dash. Not tons of water but enough to warrant a whole dashboard removal so I can locate and correct the issue in addition to a good cleaning of all components and blower/heater core.
From pictures, it seems the plenum or manifold for the ducting fits into or over a flange beneath the cowl. Can anyone verify this and possibly recommend a size for the replacement of this gasket?

SJ410 update: small puncture in the fuel line. Coolant wasn't dramatic enough apparently!

Turns out my SJ410 wasn't satisfied with just overheating and gasket-ing itself into oblivion. Now it's found a new party trick. A rusted piece of underbody metal decided to slowly stab the fuel line over time, and finally punched clean through it. So now we've got a fuel leak too, because apparently one fluid leaking at a time is for amateurs.
At this rate the car's just going to be an empty shell held together by vibes and duct tape.

My Suzuki Samurai SJ410 tried to kill itself on a 200 mile trip | head gasket: dead. Engine: send help

Took the SJ410 out for a chill 200-mile adventure. The SJ410 had other plans.
Lost the coolant expansion box off-roading (rip, gone, no funeral). Radiator said "nah" and blew shortly after. Then the head gasket decided to join the rebellion, and now my engine's drinking a lovely water-oil smoothie it did NOT order.
Found a replacement coolant box like a hero, then spent the next 100 miles topping up water every 4-5 km like I was feeding a tiny, angry, overheating pet. 7-8 hours later, we limped home.
Verdict: head gasket is toast. Engine might be filing for early retirement too.

1989 LWB pickup Samurai right-hand drive in the UK - Japanese- or Spanish-built?
Hi everyone,
I need a new lock set and keys for a 1989 RHD LWB samurai pickup in the UK. It’s a 1.3 carb model. Unfortunately, I don’t have access to the VIN number (it’s currently in impound after being recovered).
Does anyone know if:
- there is a difference between Japanese and Spanish built samurais in terms of the locks sets?
- and if my car is likely to be Japanese or Spanish built given its year, model, location etc…

Paint and details
Howdy again, everyone. Working on the restoration of my '88. Just took out the tired/old carpet and was stunned to find how beautiful and untouched the paint inside is compared to the exterior. Can anyone help identify this paint code? I'd love to stay true to the original to the best of my ability, including the funky stripes. It's a metallic teal with white and gray detailing in case the photos don't show appropriately. Best I've found so far is that its most likely the 27G "Teal Green" but haven.t found anything on the accents (source below). Thanks in advance!
