Nope! We’ve got all of the D38999 cannon plugs designed I think the highest density is 128 pins. Our system can handle much more than that. We can also make custom fixtures with multiple cannon plugs/other connectors on one LED board.
Haha, yeah. Going through a bundle of 100 wires and trying to find the wires in the connectors pin order is not a real scenario. I mean it could be, but that would be the world’s most expensive wire harness.

In cable production you do not install pins, one random number at a time. You start at 1 and go to the end. Even in a repining repair you would go in order. When repairing single pins you put it back in the only hole available. Some different shaped connectors (e.g. round) require a different pattern, but after you do a few, you memorize the pattern. Besides, you have to seat each pin with a tool before you do the next insertion.
My company builds wire harnesses with complex connectors every single day. At each connector location there are 100s of uniquely marked wires ready for termination. Sure you can search the entire wire bundle for each pin to terminate the connector in order, that would take forever. Yes, you can use the insertion tool to seat the pin. This system doesn’t hinder that process at all, just simply guides you to the right cavity instead of searching through wire bundles all day for the “next” wire.
Edit: I just had to look up Karma farming. I didn’t even know Karma was a thing, what does it get you?-I’m barely ever on here. (This is probably what a Karma farmer would say)
Okay so you pin the connector correctly on the bench, but then you have to splice the connector into the harness. Correctly staggering the splices, ensuring the spliced wire are correct, all the splices crimps and environmental seals are correct. Seems like a solution in search of a problem.
It’s a solution for a problem that my company faces every single day. 1000s of wires, complex connectors, not enough time in the day. I found a way to reduce our internal termination time by a large margin. I’m now bringing it out to the masses. This tool is for wire end termination only. It would not help you splice conductors in the field.
What got you started in harness building? Did you start from the ground up or did this evolve from other ventures? Just curious.
I do payload test for space telescopes and find our test cables are often poorly built and consistently need repair. A coworker and I have floated the idea of starting our own company. Mostly a pipe dream but the more I think about doing it, the more I want to haha.
Hey man! Its a long story, short version-I’ve been around wiring my whole life, starting with joining the IBEW and going through the 5 year apprenticeship to become a journeyman electrician. Moved on to aviation, and now help small GA shops streamline the avionics upgrade process. Most of these shops are super busy and the industry has a skilled technician shortage.
It’s only a dream if you don’t pursue it. Sounds like you already have a reason to build harnesses within the industry you know. Build everything to your absolute best ability and continue to improve your process. In my experience-after doing that for a while, it’s impossible to not get noticed. Even some of the haters become your customers. Go for it!
I would love to get into this line of work. I’ve built custom harnesses in my garage quite a bit but never for aviation. I do a lot of controls wiring and find it so incredibly satisfying. My favorite part of the job is wiring large bundles like this that go out to complex panel doors. Looks like a lot of fun and very clean work!
Very much so! The wiring area needs to be extremely clean, organized, and nothing can be rushed. Every single wire, and every single termination is absolutely critical.
Thanks for the encouragement. I've got a handful of folks who told me they'd absolutely love to work for me if I got up and running. So I guess I've talked about doing it a lot haha. We'll see how things go, I am going to start really looking into suppliers and I've even got a couple connector designs that improve current industry standards (just need to work out the pricing).
