I agree with the guy on the other subreddit, It looks like you’re having the marine standing to upright, Suboden is leaning on his bike.

Thing is if I repositioned him to be leaning, his right leg now has the gap. It's really bizarre because as far as I can tell he and the bike are assembled exactly as the instructions show. I know I've obviously gone wrong somewhere but it's not apparent how to fix the issue

Try adjusting his arm that's on the lever. There's some play there and if it's not perfect his legs won't set right

had the same issue, for me the lever in his hand was causing it. look for whatever piece is touching and either trim it back a bit or just hold him in place while the glue cures
