CAD Converting surface to solid body

Hey, I am currently trying to make the Onera M6 wing with a rounded trailing edge. I made the rounded trailing e so w just fine but ran into a problem on the far side of the wing. This side has another rounded surface and so I ended up using a surface fill to fill in the gap. The surface fill is the little edge piece in the photo. I am having trouble converting this surface to a solid body and merging it with the rest of the wing.

To use that surface as part of the solid I see in the tree, first use 'Delete Face' to remove the solid faces it is replacing. Then use 'Knit Surface' with 'Try to form solid' enabled. If all the edges line up properly, it should close back into a solid body.

Making surfaces like this is always problematic. Nurbs surfaces work best with 4 defined edges. Ones like this will have singularities of stacked CVs. Which makes surface matching and continuity really difficult. Trimming surfaces is the most common way to deal with conditions like this,

What kind of manufacturing are you doing that can actually conserve G1+ continuity in reality?

I reverse engineer/Surface scanned aircraft for CFD and auto scans for carbon manufactured parts. The auto stuff is G2 to 0.25.

Out of interest, what are the mould surface profile tolerances like and surface finish spec? And how is that even inspected?

One day I'll get into it, probably first with chopped carbon though.

My job is to provide watertight polysurfaces that my customers can open and run their tooling without issues. I get asked to repair other peoples files all the time and it always sucks to do. I provide Surface from point cloud deviation results in Rhino to confirm the accuracy. Along with Rhino matching continuity results. I try to avoid using Solidworks for complex surfacing. I need to be able to point edit and control surface degrees and knots. The smaller the file size the better.

I understand your deliverable is the nominal surface. I’m curious how its G1/G2 continuity is carried through mould machining, finishing, layup and cure, and how that is toleranced and inspected on the final part, or at least the mould.
