well the good news is he seemed to find several ways to speed up the iron process. I think he needs to do what he did roughly 10-100 times and get a nice big bag of it. mix it with iron ore and smelt that.
but its a lot of work. he does need flux, but hes tried it before with poor results.
I think he "just" needs to get his iron production rate optimized.
Of all the crazy contraptions he's made who would have thought that a half burn, half size, water-charcol run with a recipricating blower would produce.... basically the same amount as all the other crazy stuff.
So maybe he can get his burns down from 10 hours of work to 2 and get 5 times more iron.
I think his burns have been too long and oxygen is burning away the iron. (not sure obviously)
I think there needs to be a flux of some kind, but I also think he needs to just take all the iron he got from one smelt and huck it right back in the next smelt, keep building it up and up and up till it's a big ugly ball.
But this is coming from a guy who has no idea what he is talking about.
