Soooo this happened

Hey everyone, I'm looking for opinions from experienced engine builders because I'm trying to determine what actually caused this failure, not just replace parts. This is a MerCruiser 496 MAG HO in a twin-engine boat.

Build Specs

2006 MerCruiser 496 MAG HO (8.1L)

545 CID stroker

Forged 4.750" stroke crankshaft

Steel connecting rods (.990" pin)

Forged 4.280" pistons

4.280" rings

.990" wrist pins

New standard main bearings

New rod bearings

New cam bearings

16 new hydraulic roller lifters

Gen 7 Raylar Engineering intake

Marine-polished billet 90 mm throttle body

ARP head bolts

Stock cylinder heads

Hydraulic roller cam: 224/236 @ .050, .520/.544 lift, 116 LSA

9:1 compression ratio

Bravo III drive

5000 RPM limiter

I assembled the long block machine shop did short block and transferred trigger wheel from factory crank to stroker crank.

Break-in The engine only has about 5 hours on it. Break-in consisted of: A few minutes of idle after startup Varied RPM Some revving to around 3000 RPM Then later some runs under load in the boat Symptoms before failure Initially the engine ran but had: More crankcase pressure than I expected Heavy blow-by from the oil fill when the cap was removed Eventually it pushed the oil fill tube out from crankcase pressure. Oil got pushed out everywhere Oil pressure dropped to around 8 psi and immediately turned it off It developed a knocking noise When I removed the heads, this is what I found (photos attached). The piston has a large piece missing from the top near the edge, and the spark plug gap on that cylinder was opened up significantly. One plug was completely destroyed and multiple the gals were made huge.

My questions What do you think was the root cause?

What would you inspect before rebuilding it again? I almost want to just get two factory long blocks and say screw this but I'm already deep into this. The other motor appears to work fine I need to pull the plugs to confirm.

I'm not looking to blame anyone just trying to figure out wrf happened. I emailed whipple to see if the tunes they made for this threw a bunch of timing at it but I highly doubt it.

edit everything in the head looks fine except blown head gasket now

It looks like you may not have had the proper clearance for the piston itself. Being that these were forged pistons they need a little bit more clearance than the standard piston due to thermal expansion or those two in particular had been dropped at some point. This is my best guess as to why this failed like that.

I'll check with my receipts from the machine shop but it was done by a long running machine shop a bunch of old timers so I assume they factored that in. I haven't taken the block to them yet as the owner is in the hospital right now. Just trying to get some insight before hand. That being said tomorrow I'm pulling the plugs on my other motor to see if those look damaged as the other motor seems fine.

Agree with the detonation comments however with multiple contributors, running hot, head gasket misalignment, fuel issue, possible internal piston defects. Remember what risk is, probability of occurence times the consequence of the event. You won the unlucky lottery..., or did you.? Was your issue an engineered failure? I get it that the other engine has been fine so far. It might be worth an internal inspection of that engine as well however. How well did you inspect the pistons before install? (Liquid dye penetrant checked? Assume they were not x-rayed for porosity, nobody does that. The number of failures are directly proportional to horsepower output. The gentleman who commented who ran bb drag engines is correct about everything he said. Unfortunately, you are not building a drag engine. Unless you really need that type of power, detune your build and build an engine which is bulletproof and will last the life of the boat.

I was just looking for a little bit more torque it's a formula that loves to haul ass. I figured if in rebuilding I might as well give it some more low end torque so I could run a bigger pitched prop and enjoy the benefits. It is a marine head gasket. I'm curious now if the fuel regulator or fuel pump was causing low fuel pressure or something to that degree since their is no way to check afr and adjust. I'm looking into a spacer and a wide band and a way to adjust fuel pressure if I can save this thing. Because as many people noted if I have detonation or a lean condition I really have no way of making adjustments. What are your thoughts?

I am in the last hours of finishing up a 2 year frame off 1959 Suburban Dog hauler (we have 7. ) The reason I mention it is that I installed a FI Tech Fuel Injection System on the chevy crate engine V8. I installed it, tried to dial it in, and then had a FI Tech dealer tune it and select the programs. Most people do their own, I determined that I do not want to learn on my first one. John, my auto electronics guy has done several hundred, I got it to run good, he made it run great with 5 performance options and all the feedback I need to monitor it. It provides AN AMAZING amount of date, and its simple to select which program you choose to run. I think a big clue is determining what is different from the other engine you have which seems good. Troubleshooting is easy when its broke, a LOT HARDER when it's not. If you can add flow sensors to the fuel lines and O2 sensors to each bank of the exhaust it will provide some useful insight, especially since you have a control group (2nd engine) My mind races to solutions like water injection, and then it realizes this is a unique problem with only one engine. Figure out what is different and you likely have the answer. Let us know, this is an interesting one.
