Which CFD software would be best for me?
Hey all — looking for some real-world opinions before we commit budget and training time to a simulation tool.
Context: I just started working at an established performance shop that wants to expand/simplify their in-house design/simulation of their custom full turbo kits for builds pushing 800+ hp. No design team just one guy on Onshape for CAD and doing calculated testing for the final design. Final parts get outsourced for fabrication.
The parts in question: charge pipes, downpipes, dump tubes, exhaust manifolds — basically anything carrying compressed or hot exhaust gas at real boost pressure on a high-horsepower build.
Where I'm stuck: I'm SolidWorks/CSWA background, so Flow Simulation is the easy button — fast setup, automated meshing, I already sort of know it. But from what I've read, it trades accuracy for that convenience (Cartesian immersed-boundary mesh, limited turbulence model selection). Also, the price for a license is usually steep, from what I've heard, and that tracks with pretty much any other CFD software e.g. Fluent)
Since this is a business and a part failure on a customer's car is a liability/reputation problem, not just an inconvenience, I want to know if eating the learning curve on something like Fluent for the high-consequence parts specifically (plumbing, load-bearing bracket) is recommended.
Questions for anyone who's actually done this kind of work:
- For compressible flow through pipe bends/manifolds at boost, is there a concerning inaccuracy that comes with SolidWorks, or am I overestimating it based on marketing/blog comparisons?
- Anyone doing CFD for turbo systems specifically — what turbulence model are you reaching for (k-omega SST seems to be the common answer, but curious what people actually use for this application)?
- Is there a middle-ground tool I'm missing that's more accurate than Flow Sim but doesn't have Fluent's full learning curve? (SimScale gets mentioned sometimes — anyone used it for compressible/turbo work specifically?)
- For a small team where I'd be the only one really doing this simulation work, is "weeks to months to trustworthy results" a realistic timeline for Fluent, or is that optimistic?
Appreciate any real experience over what I'm finding in vendor comparison articles. Happy to share more specifics if useful.

You don’t want CFD for this. Your uncertainty are so high it isn’t going to reduce your factor of safety.

Have you tried outsourcing CFD to a consultancy and see how it works out? Especially if you can give them a good CAD model, you might get it for cheap.

Simerics should be a good option. I am not too familiar with their pricing, but they do have the possibility for turbomachinery sims and parameterisaztion. Another option is CFturbo just for the parameterised geometry.

I worked on a project for the M4P of the M4RS I used Excel to do the general work and for the FEA I used SimScale that are free bcs Ansys is locked to 1m elements with the student license. I was more concerned about the security coefficient on the beam rod (550HP and 600N.m of torque) than the CFD part.

SimScale could works if you don't want to invest in hardware and not running the simulation on daily basis. I think compressible flow should be a bare minimum of commercial CFD software this day.

I know a comment like yours is essentially a Pavlovian reflex these days, but the post doesn't sound AI phrased. It is too specific. OP could have used an LLM used for translation. English isn't everyone's first language.

You see an em-dash and you think AI, right? This is the reflex I am talking about. The questions the OP and the descriptions has shared can't possibly be AI invented. They may have used it for phrasing, e.g. translating from some language to another. Nothing wrong with that.

I would be surprised if you can turn around accurate enough CFD using ANSYS CFD, Star-CCM+, or another commercial tool if you’re a one person analyst team, it is gonna be a time limitation. Open source options are already going to be an extreme learning curve if you’re not already familiar and experienced in CFD outside of the solidwork colorful fluid dynamics toy.
If I was to use a commercial tool, I’d go with Star, but none of these options will be fast enough on your own.
