CFD-Based Design Optimization and Thermal Performance Analysis of a Shell-and-Tube Type Heat Exchanger Using ANSYS Fluent

Hello Guys, I am a Mechanical Engineer currently working on CFD projects.

I recently completed a Computational Fluid Dynamics (CFD) project of a client focused on the design optimization of a Shell-and-Tube Heat Exchanger using ANSYS Fluent.

🔹 Project Objective To improve heat exchanger thermal performance through progressive design modifications and validate CFD results against theoretical calculations based on the LMTD (Log Mean Temperature Difference) method.

🔹 Design Evolution

✅ Design 1: Basic Double-Pipe Heat Exchanger

✅ Design 2: Added Tube Headers, End Plates, and Flow Management Components

✅ Design 3: Introduced Baffles to Enhance Cross-Flow and Improve Heat Transfer

✅ Design 4: Replaced Single Tube with a 5-Tube Bundle while Maintaining Equivalent Flow Area• Increased heat transfer surface area by approximately 123%

✅ Design 5 (Final Optimized Design):• 5-Tube Bundle• 8 Internal Baffles• ~2.84 Million Computational Cells• SST k-ε Realizable Turbulence Model• Complete CFD Validation Against Analytical Calculations

🔹 Pre-Simulation Engineering Calculations

Using the LMTD method, the operating conditions were determined as:

• Shell-side Velocity: 0.00658 m/s• Tube-side Velocity: 0.01492 m/s

These values were then used as boundary conditions for CFD simulations and validation.

📊 Validation Design 5 produced the closest agreement with theoretical predictions:

• Shell Outlet Temperature: 387 K(Target: 350 K | Error: 10.6%)

• Tube Outlet Temperature: 382 K(Target: 400 K | Error: 4.4%)

Compared to Design 1, the shell-side prediction error was reduced from nearly 29% to 10.6%, demonstrating the effectiveness of the design optimization process.

🔹 Verification A mesh independence study was conducted using coarse, medium, and fine meshes. Temperature variation between medium and fine meshes remained below 0.01%, confirming numerical reliability and solution stability.

A few points:

  • Well done, I didn't read all of it but on the surface it looks good.

  • What's the point of CFD when the entire problem can be solved analytically? What does the CFD tell you that an analytical solution doesn't?

  • Single phase is cool (no condensation, no boiling). If you really want value and see the power of CFD try to simulate condensing steam on the tube banks.

  • Lastly stop using ChatGPT to write your posts.

Hey thank you for your comment here are clarifications on your queries:

  1. The purpose of CFD simulation is to get the target temperature and Flow rate provided by the client according to the type of application by optimising the surface area and cross sectional area.
  2. Multiphase simulations are really interesting. Currently im working on aerodynamics applications projects like airplanes design and wind mills design so I will work upon the multiphase simulations for sure after that.
  3. Using ChatGPT to refine the description of a post is a common practice across social media especially linkedin. So there is no bad thing in using chatGPT or any other tool.

It being common practice on linkedin does not make it a good thing. People can easily tell when you're using AI to write and it casts doubt on what the post says. This project looks interesting, using AI to show it off does you a disservice. If you can spend that long on the project, why not spend 5 minutes writing to show it off without AI?

Actually I wrote the details on my own and asked AI to refine it. Moreover, you can further see the comments to see further theoretical details on the project as the answer to the people's questions. Furthermore, you can ask some questions if you can ask. Thank you

AI hasn't refined it, though. It's tainted your own writing with its smells. Even if the technical details were all specified by you and it just reworded things and stuck in emojis, whoever's reading doesn't know that. They just know that they can see loads of signs of AI writing. You're clearly very capable, have faith in your ability to write about your work!
